While I have my sons KX65 engine broken down to its smallest elements, I'm considering grinding the case openings to match the cylinder ports.
I've never done any grinding on engine parts, but this looks like a fairly simple and straight forward procedure and I just wonder if there are any real performance gains to be had here? After all, if it made much difference, wouldn't Kawasaki cast them to match? Could I be sacrificing reliability? Would I need to rejet?
What pitfalls as far as grinding angles might I need to be aware of? You know, like should I grind vertically, or follow the cyl. port angles, etc.

follow the angle of the cyl. Also you should consider having Eric Gorr put the bypass port in the skirt to strengthen the midrange that the little kx needs so badly.
