I was working on my bike, I screwed up, I over tightened the drain plug, and it cracked the gear casing. if I put the nut back in, it might extend the crack into the housing. I was told it may be possible to helli-arc it and recut the threads. Is there any way this can be fixed with out spending a million bucks?

Yes, it can be heli-arc welded and re-threaded. Try to find a shop that has experience in this. Many will suggest using JBweld but, welding is a more permanent fix. Be sure to use a new drain plug washer when you have it repaired.

Yes, I'd get it welded. You'll need someone experenced with aluminum and may need to split the cases and take them the injured part. I'd ask first, the welder may be able to get at it with it in the bike. If this is the case, be mindfull of your electrical/ignition components as they will be sensitve to the voltage of the welder.
