400exc fork problem, pls help

Maybe you didn't install the front wheel correctly which is causing the forks to bind.
Loosen the axle clamps, push down on the front end several times which should allow the forks to position themselve properly on the axel and then retighten the axle clamps.

I'm sure Layton nailed it. I responded to this in the suspension forum, too. Follow the instructions in the owners manual to the letter and you should be free of the problem.

How timely.... Steve from Factory Connection just gave our club a suspension maintenance primer last night. Some thoughts..

1. Read your manual - My KTM manual has explicit instructions for front axle installation and associated alignment.

2.Tighten the bolt on the end of the axle and the axle clamp on the left side only ( right side of axle will slide to match when front brake is held on and front end pushed up and down ).

3.Torque only the lower triple clamp bolts before pumping front end. This allows forks to self align and become parallel during aforementioned front end pumping.

4. Use a torque wrench when tightening pinch bolts. Apparently many people overtorque when reinstalling their forks and call up FC in exasperation. Most of them recheck the pinch bolt torque and never call back. I have written the torque specs on my triple clamps in indelible marker since I'd forget my name if it weren't tatooed on my forhead.

I don't quite understand your description of the problem - but if you are losing all rebound - it may be the checkplates on the compression pistons are not sealing properly. If this is the case - you will need to disassemble things, check the compression pistons, fix the checkplates, clean everything up and put it back together...
