02 rm-85-Front Brake problem???

Intermittent failure under hard braking....lever comes completely in intermittently...once or twice, not every time he rides though..happened to me when loading on truck once too :scream: ....no leaks...no air in syst...changed fluid, master cyl. guts, pads... Suzuki says no reported problems...the intermittent part is the problem , it won't do it when needed to...any opions short of changing master cylinder housing, then line , then caliper??? THANKS

really sounds like the master cylinder to me. you replaced the plunger I take it? Maybe the bore is out of spec? Shouldn't be considering its so new.

Check to make sure that the rotor isn't bent. This happened on our KTM 65. Put the bike on a stand and spin the wheel slowly. When you find the bent portion, use a crescent wrench and bend it which everway it needs till the brake works correctly.

also double check you master cyclinde and caliper for any possible leaks.
