NEED HELP on KIPS REASSEMBLY

['99 kdx220] Two different questions! 1. After inserting the main valve assembly and tightening the 2 holding bolts with washers, the main valve assembly [the whole assembly - not just the center arm] moves side to side & up & down approx. 0.010". In other words should it "slop" around in there after those bolts are tightened? Q2. If I line up the sub port valves as per the repair manual - engraved line on the shaft being located between the two shortened teeth on the valve - those valves close to where their flat face is exactly perpendicular [right angle] to the exhaust port, BUT when turned to the fully "open" position they are blocking about 1/3 to 1/2 of the sub port. If I change their "timing" by offsetting the scribed line by 1 tooth on the valves, then they fully open but remain just a "tiny bit" [0.025"] open when closed. Suggestions ?

1. Yes there is a bit of play (sounds better than slop) in the main valve as you desribe.
2. Have you checked the manual correction link on the justkdx site. It may have been corrected on newer editions but in some it shows the sub-ports backwards. You should not have to change the timing! I have my top-end apart right now so if pic's would help let me know.--Dan

Answer to Question #2

Thanks Dan ! I'd assembled the whole thing using some heavy high temp grease. Upon squirting 2 stroke oil into it, it's freed up and now moves an additional 1 tooth of rotation so I've set it back to the timing specs in the manual. The valves now open and close nicely! The KDX KIPS are way different than my KX ones.

Not from personal experience..but

..probably a good idea to use grease only where you are supposed to. More is not always a good thing.

Sounds like you may have been experiencing some hydraulic action?

A recent post concerned a KIPS that locked up when the head was torqued to spec. OK if loose a bit. Choice made was to run the bike 'loose a bit'. Yow!! Maybe some hydraulics going on there, too! (hydraulics in this case referring to attempted compression of grease by movement of a mechanical part..say a rod in a blind hole)

You wouldn't recognize a single thing in any pic dan would send you. All his parts are mirror-finish, polished and gleaming. All you'd see is a big shiny flash where the parts should be! KIPS likely included!!!
